蓝激光在有色金属成形领域的应用研究现状

摘 要:

工业界对高品质、高效率激光制造提出了越来越高的要求,提高激光制造的能量吸收率具有巨大的市场需求。2017年,波长为450 nm左右的短波长250 W高功率蓝激光器问世,显著提高了铜、金、铝、银等有色金属的吸收率,并逐步应用于焊接、热处理、增材制造等材料成形领域。本文分析了短波长蓝激光提升材料吸收率的原理,总结了高功率蓝激光器的发展历程、蓝激光在焊接和增材制造等领域的应用现状,结合作者在该领域的研究经验提出了对于高功率蓝激光应用于有色金属成形领域发展方向的思考。

与传统的成形方式相比,激光成形具有能量密度集中、成形速度快、质量易于调控等优势,在先进制造中扮演了重要角色[1-3]。高品质绿色成形是激光成形的发展趋势,提高激光成形的能量转换效率是激光成形行业的努力方向。影响激光成形能量转换效率的因素包括材料的本征物理性质、材料的表面状态、材料的拓扑构型、激光的热输入量、材料熔化后的熔池和金属蒸汽孔特征、激光波长等[4-7]

激光器是激光成形工艺的核心装备。自1960年红宝石固体激光器问世以来,先后出现了10.6 μm波长的CO2激光器[8-10]、600~1000 nm红外光波波段的半导体激光器[11-14]、1064 nm波长的红外光纤激光器[15-17]等,激光成形取得了长远的发展。在光纤激光器成形领域,2018年,日本大阪大学的KAWAHITO等[15]采用100 kW的光纤激光器开展不锈钢焊接,获得了70 mm的单道焊缝深度。与此同时,半导体激光器在过去20年取得了迅猛发展[18],单条半导体激光器的功率增长了近10倍,而单位功率的成本降低了近90%,如图1所示[11]

1993年,日本科学家中村修二在日亚工作期间,基于氮化镓材料开发出长寿命蓝色发光二极管,并成功地制备了蓝激光器[19]。在这之后,学术界和工业界持续改进蓝激光的制备工艺,研发出寿命更长、更稳定、更高单管功率的蓝色发光二极管[20-22]。蓝激光在指示器、视频投影仪、高密度存储、激光医学、生化技术等方面成了不可或缺的光源[19, 23-24],在材料成形领域也表现出极大的应用前景[25-26]。2013年,德国DILAS公司将一个子模块8只低功率单管发出的光经过非球面透镜准直90°棱镜旋转的光束整形,再将6个子模块合成一束光,最后将两束偏振光合束获得400 μm/0.22 NA芯径、100 W的450 nm蓝激光输出[27]。2014年日本岛津所利用空间合束技术实现了芯径为105 μm/0.22 NA的输出功率50 W的450 nm的光纤耦合模块[28-29]。450 nm波长的高功率蓝激光半导体激光器是近5年来新兴的半导体激光光源[30-32],由于其在有色金属成形过程中表现出优异的吸收特性,获得了广泛的关注。本文通过对蓝激光器及蓝激光成形领域的研究现状进行总结和归纳,对蓝激光行业的发展前景进行展望,为同行提供参考。

1  短波长吸收增强效应

材料对于激光的吸收率跟材料本身的特性和激光波长密切相关[4-5],对于某特定波长的激光的吸收率可以由菲涅耳方程描述:

式中:代表激光入射方向与表面法线的夹角;n和k均是光学常数,其中n代表折射率,k代表消光系数,两者均与光的波长、材料本身的特性等相关。先前的研究人员开展了大量的理论和实验工作,确定了不同材料在不同波长的光的照射下的n和k的值[4, 33-35],并基于菲涅尔方程,计算了时的吸收率[5, 25, 36],结果如图2所示。从图2可知,波长为450 nm左右的蓝激光和1064 nm的红外激光相比有以下优势:对于金和铜的吸收率提高了10倍以上,吸收率值超过了60%;对于铝和银的吸收率也提升2~3倍,从10%以下提高到了10%以上;对于钛、镍和304不锈钢等材料也有明显的吸收率提升。可以认为,蓝激光作为最近今年引起广泛关注的新型光源,将引发材料成形领域的技术革命,尤其在金、铜、银、铝等有色金属成形领域具有具有巨大的应用前景。

2  高功率蓝激光器的发展现状

开发高功率半导体蓝激光器是实现蓝激光成形的必经途径。2017年以来,国内外陆续有关于可应用于材料成形领域的高功率蓝激光器的公开报道[36-38]。2017年,日本大阪大学的WANG等[36]通过将64个功率为4 W的蓝光半导体激光器进行光学聚焦,获得了总功率为250 W的蓝激光器。图3(a)所示为光学聚焦系统的示意图。垂直布置的激光组发射的光穿过抗反射膜照射到聚焦镜上,水平布置的激光组发射的光照射到带有增加反射的膜上,被平行反射后照射到透镜上。两组激光经过透镜聚焦后形成高能量密度的光斑,成果应用于材料成形。

图3(b)所示为激光组内部的布局,32个低功率蓝激光被封装于4个长方形模块中,每个模块以阵列的形式布置8个蓝激光。图3(c)所示为蓝激光器的实物图,激光器采用水冷的方式来带走允许过程中产生的热量,维持芯片的温度。图3(d)为激光器照射到水中时的演示图,从图中可以清晰的观察到64路蓝激光汇聚的过程。

Laserline公司近来公开报道了多款蓝激光器,功率持续增加,光束质量持续改善[38-40]。2018年,该公司报道了商业化的波长分别为417 nm、435 nm和446 nm的半导体激光器(见图4(a)),将低功率的半导体激光通过光学聚焦组装成模块,该模块的输出特性曲线如图4(b)所示。蓝激光半导体(446 nm)在60 A的电流时获得了85 W的输出功率,具有最好的输出特性。在该电流下,435 nm波长的激光模块获得了83 W的输出功率,417 nm波长的激光模块获得了62 W的输出功率[40]。以上短波长半导体激光器模块为进一步获取大功率蓝激光器提供了可能,同时也为将来开发更短波长的激光器提供了思路。通过对激光器聚焦的激光进行光纤耦合,可以对激光进行传输,并在终端对试样进行成形,如图5所示[38]。多个半导体激光器模块输出的蓝激光经过光束变换、光学调整和光学聚焦,最终耦合到光纤中[38]。针对更高功率激光器的开发需求,通过采用特殊的光路系统,对两路激光模块产生的光进行聚焦,可以实现更为紧凑的激光器模块布局,便于开展器件封装[38]。图6所示为Laserline公司2019年开发的1000 W蓝激光器的光路系统示意图。该系统通过对两路激光器模块进行聚焦,获得了紧凑布置的高功率蓝激光器,也为后续更高功率蓝激光器的开发提供了范式[38]

表1所示为近年来国内外代表性的蓝激光器开发和生产机构的列表。自2017年日本大阪大学公开报道了250W的可应用于材料成形的蓝激光原型系统以来[36],日本岛津公司[41-43]、德国Dilas公司[13]、意大利都灵理工大学[20]、美国Nurburu公司[6, 21-22]、德国Laserline公司[14]等国外机构先后开发了多款高功率蓝激光器,并在材料成形领域得到了应用,Laserline公司发布的2000 W蓝激光器是目前公开报道的最高功率的商业化蓝激光器。国内研发机构和激光企业近两年也开始关注蓝激光器,凯普林光电有限公司和联赢激光有限公司等单位2020年公开发布了可应用于材料成形的商业化蓝激光器。

与红外激光相比,蓝激光对于铜、金、银、铝等有色金属的吸收率有非常显著的提高,而对于镍、铁、钛等金属的吸收率也有明显的提升。因此,采用该新型的激光器应用于先进制造领域,既可以开展高反射率有色金属的成形,又可以开展传统金属的成形。

当前,限制蓝激光器快速推广的重要因素是设备的成本过高,这是蓝激光器刚完成研发,前期过高的研发投入和宣传成本所导致的[14]。随着国内外商业化蓝激光器供应商的增加,激光器的成本有望降低到传统半导体激光器的成本区间。

3  高功率蓝激光焊接

最能体现蓝激光器在焊接领域应用优势的是铜合金等相对于红外激光具有高反射率的材料[47]。铜合金广泛应用于电机、电池、工业电子等高导热和高导电需求领域。图7所示为1 mm厚铜110合金板采用Nurburu蓝激光器的焊接的截面组织[46]。通过对焊接工艺过程进行优化,在激光功率为600 W,光斑直径为200 μm,焊接速度为1.1 m/min的条件下,成功地在匙孔模式下开展焊接,消除了焊接过程中的飞溅,获得了无缺陷的焊缝[46]。与传统的红外激光焊接结果相比,所需的激光功率显著降低,焊接质量明显改善。

超薄多层铜极耳箔片连接是新能源汽车动力锂电池组的关键制造工艺,现有的连接工艺包括电阻点焊、超声波焊和激光焊,铜对于红外激光的高反射率使得极耳叠片激光焊接工艺不稳定,质量较差。图8所示为40片10 μm厚的铜110合金箔片的蓝激光单道次焊缝。经过优化工艺,在激光功率为500 W,光斑直径为400 μm,焊接速度为0.5 m/min的工艺条件下,获得了无缺陷的焊缝接头[46]

蓝激光不仅在铜、金和铝等高反射率材料成形中具有巨大的优势,也同样可以应用于钢等传统材料的焊接。图9所示为采用1000 W蓝激光熔化铜、铝1100合金和不锈钢的结果对比[45]。在相同的激光参数下,不锈钢中的熔化深度最大,铝次之,铜最小,铜的熔化深度和铝的熔化深度非常接近,这是由以上材料对于蓝激光的吸收率和材料的热物性参数等综合决定的。

多层箔片和厚板的搭接结构在新能源电池领域具有广泛的应用,也是激光焊接中最具挑战的工况之一[48]。2020年,英国Warwick大学的DAS等[26]采用Nurburu 500 W蓝激光开展20层25 μm的不锈钢箔片和250 μm厚不锈钢片的焊接,研究了焊接速度对于接头特征的影响规律(见图10),获得了焊接工艺窗口,证明了蓝激光应用于不锈钢箔片焊接的可行性。

4  高功率蓝激光增材制造

日本大阪大学近年来在蓝激光及其成形领域开展了一系列开拓性的研究工作[36, 41-43, 49-50]。2018年,大阪大学的TSUKAMOTO教授课题组将6个单功率为20 W的蓝激光器通过准直透镜、聚焦透镜汇聚于相同区域,基于该组合光源成功地将纯铜层熔覆于不锈钢表面,获得了质量优良的熔覆层[50]

2019年,该课题组采用功率为100 W,光斑直径为100 μm的蓝激光开展纯铜的选区熔化增材制造,在0.3 m/min的扫描速度下,获得了97.8%的致密度,表面质量良好[49]。同时,也采用915 nm的红外激光开展了对照试验,证明了蓝激光增材制造的纯铜试样的致密度和表面质量均有明显的提升。

2020年,该课题组将2个功率为100 W的蓝激光器通过加工头聚焦于相同位置,基于该组合蓝激光光源开展纯铜粉末的沉积增材制造,获得了质量优良的熔覆层[51]。该方案中,受限于单个蓝激光器的功率,通过采用两个低功率的蓝激光器,在加工头中实现光束聚焦于同一点,获得了可用于熔覆纯铜的高功率蓝激光。但是,受限于单个激光器本身的光束特性和激光头的聚焦特性,该方式获得的光束直径很难进一步提升。图11(a)所示为对100 W低功率蓝激光进行聚焦并实现送粉沉积增材制造的系统,激光聚焦于基板上,粉末从送粉头的中间位置输送并沉积于熔池中。图11(b)所示为两束激光聚焦后的光斑特征,近似为圆形。图11(c)所示为基板上熔覆了单道纯铜的截面特征,在该工艺参数下,粉末充分熔化并和基板实现了完好结合,截面质量良好,无明显缺陷。

5  其他应用

蓝激光在热处理和表面强化领域同样具有广阔的应用前景。2017年,日本大阪大学的WANG等[36]基于课题组开发的250 W蓝激光开展实验,验证了蓝激光在材料热处理领域应用的可行性。图12(a)所示为该实验室开发的蓝激光器照射到材料表面留下的轮廓,该激光器的光斑汇聚成近似哑铃状,采用该激光器做热处理时,沿光斑长度方向和宽度方向产生的熔化截面形貌有一定的差别,如图12(b)和(c)所示。

近年来,除蓝光之外,波长为515 nm的绿激光[52-53]也被应用于铜等有色金属的焊接[54-55]和增材制造[56],丰富了短波长激光库。蓝光的波长较绿光更短,对于铜、金、镍、铝等材料具有更高的吸收率[57-62]

6  前景展望

新型装备的出现,必将促进材料和成形工艺领域的变革。短波长蓝激光将极大地拓宽现有的激光成形(焊接、增材制造、熔覆、热处理、表面强化,等等)的应用领域,预计将在以下领域率先产生变革性影响:

1) 新能源汽车。传统汽车中含铜约为15 kg,电动汽车中的铜含量高达80 kg[25],主要应用于电机铜导线等导电构件、电池极耳、功率电子器件等;利用蓝激光对于铜的高吸收率优势,开展新能源汽车和功率电子器件的蓝激光焊接和增材制造,有望突破当前的制造瓶颈,拓展激光在该领域的应用,显著提高成形质量和降低能源损耗,这也是现阶段蓝激光成形的主要应用领域。

2) 航空航天高导热需求结构。铜合金具有高的热导率,是氢氧发动机燃烧室内壁、喷嘴等高散热要求结构的核心材料。基于蓝激光可以开展氢氧发动机铜合金大型结构粉末沉积增材制造,以及带有微细流道的铜合金复杂结构选区熔化增材制造。蓝激光拓宽了上述航空航天精密结构的制造方式,助力下一代高性能氢氧发动机开发。

3) 首饰行业。同时,蓝激光在首饰行业的定制化领域具有广泛的应用市场。利用蓝激光对于金、银等首饰材料吸收率的显著改善,有望实现首饰的激光增材制造个性化定制,提升首饰的品质和附加值[63-64]

4) 医疗行业。铜具有良好的杀菌作用,采用蓝激光熔覆铜表面层,在医疗和公共卫生领域具有应用前景;例如,公共场所的闸机、无菌室门把手、无菌室内金属器件等均具有应用需求[65]

同时,短波长蓝激光成形技术将会朝着以下趋势发展。

1) 新材料。蓝激光在含铜、镍等材料的新型合金制备及其增材制造领域、新型熔覆涂层开发等领域具有广泛的应用前景;在现有的面向激光制造需求的材料设计中,过高的低激光吸收率元素含量往往导致材料的激光可成形性降低;蓝激光拓宽了可应用于激光增材制造材料的范围,为新型面向激光增材制造和熔覆的材料设计提供了空间。

2) 新光纤耦合技术。当前,蓝光半导体激光器经光纤耦合输出后的传输光纤直径较大,减少光纤直径,提高光束质量和激光功率密度是未来的发展趋势。例如,当前大部分的半导体蓝激光器的光纤芯径偏大,只能用于焊接、熔覆和送粉增材制造,无法满足高精度选区熔化增材制造的需求。

3) 混合光源成形。针对当前高功率蓝激光器成本较高、最大功率偏低、光斑直径偏大的情况,采用蓝激光和光纤激光的混合光源,可以实现铜等高反射率材料的厚板焊接、高速熔覆和送粉增材制造。例如,采用1000 W蓝激光和3000 W红外激光的混合光源实施成形,铜合金对于蓝激光高的吸收率使得铜合金快速熔化并形成匙孔,而红外激光在匙孔中多次反射增加了吸收率。该混合光源可以实现铜合金厚板的高质量稳定焊接、熔覆和粉末沉积增材制造,明显优于单一红外激光。

4) 降低成本。与红外波段激光器相比,450 nm波段的激光对于现有的工业金属材料均有明显的吸收率改善。当高功率蓝激光器发展进一步成熟,光束质量满足成形要求,价格接近现有红外波段激光器时,蓝激光有望部分替代现有的红外激光,广泛应用于材料成形。

5) 更短波长的激光器。更短波长的激光能够进一步的提高金、铜等有色金属的吸收率,波长小于450 nm的高功率半导体激光器在有色金属成形领域具有巨大的应用潜力。高功率450 nm蓝激光和更短波长激光装备是激光成形装备的发展方向。

7  结论

波长为450 nm左右的蓝激光器是近年来新出现的激光光源,和传统的1064 nm的红外激光器相比,能够显著提高铜、金、铝、银等有色金属的吸收率,而对于钛、镍、铁等金属的吸收率也有一定程度的提高。

1) 短波长激光器代表了激光器行业的发展方向,高功率蓝激光器将会引领激光制造领域的变革。进一步提高蓝激光器的功率和降低成本是未来的发展趋势。

2) 组合低功率半导体激光来获得高功率蓝激光器的形式被证明为行之有效的高功率蓝激光器的制造方法。

3) 蓝激光器在有色金属的增材制造、熔覆和焊接领域将被越来越广泛的应用前景。

4) 蓝激光与传统激光的混合光源有望显著提高现有光源的能量转换效率和制造过程的稳定性,在有色金属焊接和增材制造领域得到推广应用。

Current status of applying blue laser in nonferrous metals processing

Abstract: Laser manufacturing with high quality and efficiency is urgently required by the industry, while improving the absorption rate in the manufacturing process is the key method to reach the goal. In 2017, a 250W high power blue laser system with the wavelength around 450 nm was developed, which significantly improved the absorption rate in laser processing of Cu, Au, Al, Ag, and so on. Since then, the blue laser has been increasingly used in welding, heat treatment, additive manufacturing, and so on. This paper analyzes the mechanism of high absorption rate at a shorter laser wavelength, reviews the development roadmap of the high power blue laser system and summarizes the current status of applying the blue laser in welding and additive manufacturing. Finally, the development trend in this emerging field is suggested based on the experiences of the researchers.

摘  要:工业界对高品质、高效率激光制造提出了越来越高的要求,提高激光制造的能量吸收率具有巨大的市场需求。2017年,波长为450 nm左右的短波长250 W高功率蓝激光器问世,显著提高了铜、金、铝、银等有色金属的吸收率,并逐步应用于焊接、热处理、增材制造等材料成形领域。本文分析了短波长蓝激光提升材料吸收率的原理,总结了高功率蓝激光器的发展历程、蓝激光在焊接和增材制造等领域的应用现状,结合作者在该领域的研究经验提出了对于高功率蓝激光应用于有色金属成形领域发展方向的思考。
